Full-scale R2D2 Astromech replica

I began CAD shortly after The Force Awakens was released and finished the whole project the following October. The project traveled to NY Maker Faire and was not destroyed by the hundreds of children who passed by the booth and tugged on its parts - big win in my book.

The project used approximately 10 liters of resin and runs on Form 2 electronics.

It has brakes mom I swear

Miniature electric motorcycle designed in Onshape. Uses mostly COTS or parts already available to me.

Created with parts scavenged from a broken e-scooter and a decommissioned pharmaceutical robot, this quick and fun build was a hit with the kids at work! The only custom parts are the printed seat, the wheel mounts, and steering plate assembly. I’m considering getting the carbon steel parts powder coated or enameling them myself in the future to prevent deterioration.

On a mostly volunteer basis I work with my good friend David running STEM programs for kids at the Boys and Girls Club in South Lake Tahoe. I help out with design, writing curriculum, and teaching in-person when possible.

Here is an article about the plywood/composite boat building camp we ran summer 2023! None of the boats sank but several ended up with scissors or paint brushes epoxied to the hulls :)

Contents include functional pots as well the decidedly less functional members of the ‘Kate’s Shitty Mugs’ Series.

Lately I’ve been creating patterns on my pots using vinyl stencils that I design in Sketchbook and Inkscape. I use a Silhouette Cameo 4 to cut my stencils.

Just having fun. I made some t shirts.

Get it? It’s a pizza meatball.

EPS insulation foam, fiberglass + epoxy layup, aluminum extrusion frame, wood + astroturf deck

Is subject to periodic improvement, mostly for ease of assembly.

Summer 2019: wooden deck being replaced by foam/fiberglass/coroplast sandwich to decrease weight. Possibility of getting 2-stroke engine to replace electric, which would mean more frame renovations.

Most notable fact: has not sunk yet.

Printed in PLA on Prusa i3 Mk3 and CF/Nylon on Markforged Onyx One. Laser Flaps actuated by the trigger, arduino pro mini inside controls LEDs and laser for normal/charged firing animation.

Summer 2020

In 2017 I bought a 1988 Suzuki GN250 Motorcycle. It wasn’t running and I took it on as a project to learn about small engines and eventually how to ride a motorcycle. The bike limped along with the aid of regular carb cleanings for several years until I decided to fix ALL THE THINGS once and for all and sell it.

In the end, the bike got a new battery, fuel tank, petcock, fuel line, carburetor, spark plug, air filter, and oil filter. I had a few friends help out and several of them learned to ride as well. I learned a lot about carburetor maintenance (and why I will always opt for fuel injection) and gained an appreciation for how much could be done without fancy digital ECUs. Always check battery polarity.

September 2020 - ongoing development

Brianna, 7 years old, is missing the front part of her foot. At her age, prosthetics don’t last long and are prohibitively expensive to make very comfortable. 3D printing a better brace is one of my current passion projects. It is challenging during a pandemic because all interactions are remote (MA <> NY) and getting accurate measurements is challenging. I tend to oversize the structure and rely on the family inserting adhesive foam to create comfortable contours.

Prototyped in PLA, most versions sent are Markforged Onyx with velcro straps.

A hub motor I based upon a stator salvaged from a large photocopier. Coils were wound by hand with 2 x 22 gauge wire. This never made it onto an actual vehicle, but some (very old) math for an ‘electric kick scooter’ with this motor is below:

A transforming launchpad concept designed to be portable and versatile. ‘For the traveling live digital musician’

When folded, looks like and behaves like a standard 4x3 launchpad that triggers sounds or other actions in audio software.

When unfolded, acts like a full octave keyboard to allow the user to intuitively create tone sequences without carrying an additional device.

Future ideas include hall-effect form sensing, octave change switches and launchpad configuration manager indicator lights.

Designed for a competition where the goal was to create a device to assist a person who has limited use of his/her hands.

The assembly can be printed on (probably) any standard sized machine and uses the AmazonBasics wireless mouse and some common hardware. It makes the buttons and scroll wheel larger and tilts them towards the user.

Two RC truck/truggy designs, only one of which came to actually exist.

The design that did not get made was four wheel drive with four wheel suspension and was kind of ridiculous but fun to design in anticipation of the Formlabs Tough V3 Launch.

The design that was eventually made was a bit less ridiculous and used an acrylic frame and was quick to assemble. Unfortunately my motor controller’s braking was not functioning properly so it killed itself when it crashed into a wall.

OTS wheels and power system

A rotocasting setup designed to be able to swap part lengths for different sizes of cast and to pack flat to save space when not in use.

A handful of quadrotors I designed in college and one designed specifically for SLS.

The first is FDM printed from PLA and had a fun spring-loaded leg system and easily swappable parts (which was nice because I crashed a lot.)

The next quad was a departure from the traditionally messy wiring of homemade quads and completely contained all of the wires and electronics. The arms are hollow carbon fiber tubes that the motor wires are routed through.

The final quad was designed to be printed in one piece on the Formlabs FUSE SLS machine and unfold once printed. It flew briefly outside FLHQ in Somerville.

Designed my sophomore year of college and periodically upgraded, I learned a lot from this one. Mostly on how to not do things. It hardly gets used anymore but has a great power system that I would love to put into something else someday.

November 2015

In a classic example of ‘I could buy this, or I could just build it’ I threw together a very simple sous vide controller that connects to any ‘dumb’ slow cooker. It had simple bang-bang control and stayed within about ±0.5C. A control PCB was designed but never made. Eventually I got tired of having what looked like a bomb on my kitchen counter and bought an Anova, which is much more kitchen-friendly.

Just add caramelized onions to most things - it’ll turn out pretty tasty.
